After reading thru the pdf, I am assuming 2 pieces of the plywood will get drilled thru with all the vacuum holes. So the top plywood on the cavity section gets drilled along with the top 14x14 piece so the vacuum can pull.

when I get some strength back I want to build one of these one of these days..

How about Kydex, almost the same price for a 12inch square piece,maybe forms better, dont know

I tried Kydex. They are my customer in Bloomsburg Pa and I picked up a few sheets from them.
Kydex is really tough! I have not figured out how to work with it yet but I’m sure that it would make an extremely durable shell.
If anyone has ever used it I would really like to hear how you work with it... heating times and temp..

The only kydex i have used is when i do a kydex sheath for a gun or knife, i use a small oven set to about 250 and let the kydex sit for about 10 minutes. but my way is i use a press and just use the object for the form, and 2 pieces of 1 inch thick foam on each side and just press and use clamps.

I need to move on from wood forms at some point. Wood works great but has a limited lifespan. Some of my designs are on their third iteration. I though about forming one shell and then filling with a composite of some sort, popping it out of the shell and using that for all subsequent vacuum forming. Any ideas??

Are any of the 3D printing materials durable enough for you to print your molds?

You can print your mold and apply durable thin layer of resin. This will also smooth out 3d printing defects. Use non smelly resin like polyurethane
